making new trunk panels

I've been working on making new trunk liner panels as both of my sets are nasty.

I use "wax board" or "black board" that can be had at any local upholstery shop. it is about 2-3mm thick and what they use to make door cards and other upholstery items.

First I separated the backing foam and the carpet from the board.  Then I used a steam iron to flatten out the warped and curved old board.  Next used it as a template to mark out on the new board and cut out with a razor knife.  The backing foam again used as a pattern on 000-983-3598-9004 5mm thick black foam sheet.

The fold lines are made by using a VERY dull wide chisel (like with a 1.5mm wide edge) to first hammer along backside of bend and then turn over and make another line on both sides of the center line of the other side. I hope that makes sense.  it is basically doing what the originals have, so that when you bend the board it doesn't just split the board, it actually allows it to bend.

Next step will be to glue the foam and carpet back on.
