True to my word, as always  ::)

Here are some photos.

The fan motor housing, disassembled, dishwashed and ready for re foaming:
(ofcourse i removed the motor first!)



The infamous foamed flaps, The foam is there as the movement of these flaps tries to defy the laws of physics, without the hinge, and only having one pivot point in the middle, the things will just fall out of position every time.





Note that all the foam has been removed already from the flaps, only the hinge foam remains at this point.

it certainly is, but it basily requires a complete overhaul and i'd imagine that they are all going to be exactly the same.

What is interesting though, is that my car was built in late 78 and yet the box has a date stamping of 79 on it.

My car is number 5866, do you think its possible that it could really be a 79, or maybe that box was replaced under warranty at some stage.

thats very interesting, so clearly, my car really is a '79

is this definitely true re the numbers?  when ive seen previous numbers mentioned, some have jumped up and down commenting that produciton was not indeed sequential? ie car 50 could have been made before car 25 etc...regardless, not relevant to this post - but good one PB.  do you plan on putting simple metal hinges in? and why TF didnt the germans do this in the first place (or at least plastic ones)

plastic hinges are unreliable by nature and will always fatigue and break. The designed service life of this module would not of been reached with plastic hinges. Metal hinges will always eventually squeak unless lubricated. Foam is silent, doesn't break and lasts decades. Foam is good, OK?  8)

Nathan, those numbers are based on the annual production figures.  I was under the impression that in general the numbers were sequential.  There are obviously exceptions, and this would occur in the case where cars were equipped with special options like the electric rear seat, or central divider for instance.  These special options were hand installed on a separate line adjacent to the main line.  Thus, a car with a special option of this nature probably spent longer than average in the plant, and consequently would have been "overtaken" by several of the succeeding VINs.

I've always considered 5403 a '79 vehicle because it was registered in October that year but correctly it is a '78.

Even so I find some 79 dates on some parts.

w116 dash removal isn't rocket science, it is easier and less likely to damage the dash with the front window removed though. Time for a new front windscreen/seal ? ;)

According to the MAnwel, you can remove the air box without removing the dash, it cant be fun though.

I've started flap re-foaming.

Done the easy ones, (double sided) and reinstalled.


now on to the hard ones....



So far I'm very, very impressed with my choice of contact adhesive, this stuff actually does exactly what it's supposed to do, sprays perfectly evenly straight out of the can and is ultra sticky instantly and stays VERY sticky till it dries.

the dreaded hinge foam flaps up close and personal, in original, 30 year old condition.

the hinge foam is sliced 50% thru the width and the flap is slipped into it with glue

This is going to be a good test for my filleting knives.

Also the guide on the flap is riveted on top, over the old foam. This will need to be drilled and riveted, or if lazy and careless, one could apply foam around the outer edge of the flap around it.. But that's not how i roll.
